How to Install a Rugged Radios Intercom in Your Off-Road Vehicle

Installing a Rugged Radios intercom in your off-road vehicle is a straightforward process if you understand the system architecture before you start. This guide covers the key steps for installing the Rugged 696 Plus and RRP6100 intercoms in a UTV or buggy, integrating with the Rugged RDM-DB UHF CB radio, and connecting helmet kits or headsets.

Before You Start: Understand the System

A Rugged Radios intercom system has three connection points:

  1. Power — the intercom connects to your vehicle's 12V electrical system
  2. Radio — the intercom connects to the RDM-DB (or other compatible radio) so occupants can hear and transmit on the radio through their helmet kits or headsets
  3. Helmet kits or headsets — each occupant position connects via a cable to the intercom

Get these three connections right and the system will work. Get one wrong and it won't. Read the full wiring diagram supplied with your intercom before touching any wires.

Tools and Materials Required

  • Rugged Radios intercom (696 Plus or RRP6100)
  • Rugged RDM-DB UHF CB radio (or compatible radio)
  • Helmet kits or headsets for each occupant position
  • Vehicle-specific wiring harness (recommended) or appropriate wire and connectors
  • Mounting hardware (included with intercom)
  • Basic hand tools: screwdrivers, wire strippers, crimping tool
  • Zip ties and split loom for cable management
  • Multimeter (recommended for verifying connections)

Step 1: Plan Your Layout

Before mounting anything, decide where each component will be located:

  • Intercom unit — typically mounted on the roll cage, dash, or centre console within reach of both occupants. Must be accessible for volume adjustment.
  • Radio — the RDM-DB is typically dash or cage mounted. The control head (display and buttons) can be remote-mounted separately from the radio body on some installations.
  • Antenna — mount as high as possible, clear of light bars, roof racks, and metal structures. The antenna cable run should be planned before mounting the radio.
  • Cable runs — plan how helmet kit or headset cables will route to each occupant position without creating trip hazards or getting caught in moving parts.

Step 2: Mount the Intercom

Mount the intercom unit in your chosen location using the hardware supplied. Ensure it is secure and will not vibrate loose under off-road conditions. The intercom should be positioned so both driver and co-driver can reach the volume controls if needed.

Step 3: Wire the Power

The intercom requires a 12V DC power supply. Connect to a switched power source (one that is only live when the ignition is on) to avoid draining your battery when the vehicle is parked. Use an appropriate fuse — refer to the intercom's wiring diagram for the correct fuse rating. Most installations use a 5A fuse for the intercom.

  • Red wire — 12V positive (switched)
  • Black wire — chassis ground

A clean, solid ground connection is critical. A poor ground is the most common cause of intercom noise and interference. Connect the ground wire directly to a clean metal point on the chassis, not to another accessory's ground wire.

Step 4: Mount and Wire the Radio

Mount the Rugged RDM-DB in your chosen location. The radio also requires a 12V switched power supply, typically wired with a higher-rated fuse (refer to the radio's documentation). Connect the antenna cable to the radio's antenna port — ensure the antenna is correctly matched to UHF CB frequencies (476–477 MHz).

Step 5: Connect the Radio to the Intercom

The RDM-DB connects to the 696 Plus and RRP6100 intercoms via a radio interface cable. This cable allows intercom occupants to hear incoming radio transmissions through their helmet kits or headsets, and to transmit on the radio using the PTT (Push to Talk) button on the intercom or helmet kit cable.

Use the correct Rugged Radios interface cable for your specific radio and intercom combination. Using the wrong cable will result in no radio audio or no PTT function. Contact us if you are unsure which cable you need.

Step 6: Connect Helmet Kits or Headsets

Each occupant position on the intercom has a labelled connection port (Driver, Co-Driver, Rear 1, Rear 2 depending on the intercom model). Connect each helmet kit or headset cable to the correct port.

  • Helmet kits — the helmet kit cable routes from the intercom to a connector near the occupant's helmet. The helmet kit plugs into this connector. Ensure the cable is long enough to allow full head movement without pulling.
  • Headsets — connect directly to the intercom port. Route the cable so it doesn't create a trip hazard when entering or exiting the vehicle.

Step 7: Mount the Antenna

Antenna placement is critical for radio range. Mount the antenna as high as possible on the vehicle — on the roof, cage, or a dedicated antenna mount. Keep the antenna clear of light bars, roof racks, and other metal structures that will block the signal. The antenna cable should be routed away from power cables to minimise interference.

Ensure the antenna is rated for UHF CB frequencies (476–477 MHz). Using an antenna designed for a different frequency band will significantly reduce range and may damage the radio's output stage over time.

Step 8: Test Before You Go

Before heading out, test the complete system:

  • Intercom communication between all occupant positions
  • Radio receive — tune to a known active UHF CB channel and confirm you can hear transmissions
  • Radio transmit — have someone with a handheld radio confirm they can hear you transmitting
  • PTT function — confirm the PTT button on each position correctly keys the radio
  • Volume levels — set intercom and radio volumes to comfortable levels before driving
